Good news Jay
What material is it made of out of? Are the both the button and the bits made out of metal?

The original key is black plastic with an outer white plastic bit. I was also looking at the option of creating only the outer white plastic case bit so the key holding black bit can be reused with less/no hassle. It seems to be help in place by a sort of dovel/rivet like thingy. One of my keys is broken anyway, I'm gonna try opening it up to see if it might be easier to make only the outer bit.

The material is "white metal" so some form of cast-able metal. The approach you suggest is exactly what we have done. The whole black part of the key with the buttons on will stay the same and this project is just to replace the end where the Key is physically attached, i.e where you put it on a keyring. It will get chrome plated so will look like the original but will be 1000% more durable given its metal not plastic!!

I was talking about the key end bit being made of two parts either fastened with a pin or/and glue. If you look at the silvery part underneath - face that is towards the part that holds the chip/battery/buttons it is black and different material to the white plastic that is under the silver coating.

The pin holding this white plastic outer case is the key side. Not sure if my explanation is clear. I can maybe post a picture when I open it up - since the white plastic bit is broken on mine should be easy to separate them. It wouldn't matter if it breaks into more bits anyway.

Yup its clear and I got you the first time

Mine was the less clear explanation....

The end of the key is two parts, a black internal piece and a white/chrome external piece attached to each other with a pin and together they hold the Key shaft in place. Its this white/chrome piece that is at fault and that is the only piece (its two parts itself, 1 x button & 1 x shell) that is going to be replaced. The rest of the original key will be used.

The end effect will be a new chrome end to replace the chipped one.

Any update?
I put my name down for 2 pieces and in my case I really do not mind a cost increase to have this actioned.

I'm in! - Alfa 159 Replacement Part

Could you please also put me down for two of the replacement pieces.

Well done for actioning this... I have been on the search for replacement parts for this key for ages and have found absolutely nothing. It's as if this key no longer exists, ridiculous.

Thank you and please confirm that you added me to the list.

Jay how did you get the pin out without damaging the white plastic shell bit?

I managed to get it all out - superglued a pin to the inside and pulled it out easily - just in case anyone wants to open theirs.
Pics

The parts are being shipped off to a friend who will be able to give me an estimation for per piece cost for just the white plastic bit made from metal and a full key case set. All parts most likely to be molded as machining is gonna cost way too much for large quantities (I'm thinking 100pcs here)

Mine is in taters as you can see so I really need to get the full set done or find a replacement key that I can buy somewhere... Hope the assessment is going to be positive and the costs low. I'll keep you all posted.

mate i have ordered a donor key from ebay in mint condition so to get the key blade out do I just use a tiny screwdriver to slip in and then pull or is super glue essential? I am worried about sticking it in tighter using that as not known for my steady hand?

Also to un-screw the main body is the screw behind the alfa logo on the fob?

Thanks in advance

You can try with a screwdriver... Mine didn't budge so I used the superglue and pin method...
The screw is under the rubber keypad which comes off easy
